Border Options
The patch edge can be finished in two standard ways. Each suits different design shapes and visual styles.
Merrowed Border (Overlocked)
Traditional thick thread-wrapped edge produced on a merrow machine. Creates a clean, classic-looking border — the most recognizable embroidered patch edge.

- Premium, traditional patch appearance
- Strongest edge — resists fraying
- Standard for military, biker, scout, and club patches
- Approximately 1/8 inch thick border
Hot-Cut / Laser-Cut Border
Clean fabric-edge finish — the patch is cut to the exact contour of your design with no separate thread border. Works on any shape.

- Required for custom contoured designs (animals, logos with intricate outlines)
- Modern, sleek appearance
- Slimmer, less obtrusive edge

Embroidered Patch FAQs
50 pieces per design — same as our other patch types. This minimum keeps per-unit pricing efficient while letting smaller brands and clubs order without committing to enterprise volumes. Multiple designs can ship together but each design must independently meet the 50-piece minimum.
Four standard options: sew-on (most durable, permanent attachment for uniforms and heavy-use apparel), iron-on (heat-activated adhesive for easy customer application), velcro/hook-loop (interchangeable for tactical and modular use), and adhesive (peel-and-stick for temporary placement). Tell us your application during the quote and we'll recommend the right one.
Two standard borders: merrowed (overlocked thread-wrapped edge — the classic patch look, best for circles, ovals, and simple shapes) and hot-cut/laser-cut (clean fabric edge cut to design contour — required for non-circular and custom-shaped patches). Both work with all four backing options.
Four main factors: (1) Patch size — calculated by length plus width divided by two, (2) Embroidery coverage — 50%, 75%, or 100% of the patch surface (higher coverage = more thread = higher cost), (3) Quantity ordered — higher quantities reduce per-unit cost significantly, and (4) Backing choice — velcro and adhesive cost slightly more than standard sew-on due to materials.

If you only have a low-resolution JPEG or photo, we can prep your artwork for an additional fee, or you can use our vector art service first to convert your raster image into a clean vector file before patch production.

Custom sizes from approximately 1 inch up to large back-of-jacket sizes. Most common sizes: 2-4 inch hat and chest patches, 4-6 inch shoulder and sleeve patches, and 6-12 inch back patches for jackets and biker vests. Tell us your dimensions in the quote and we'll confirm feasibility for your specific design.
Yes. Each design needs to independently meet the 50-piece minimum, but multiple designs in one order can ship together — this reduces overall shipping costs versus shipping each design separately. Quote pricing remains per-design but bundled shipping savings are passed to you.
